So I've seen most people recommend 25c/$1/$5/$25 for cash games.

But I also see that tournaments jump in increments of T25/T100/T500/T1000/T5000

How come the tourney sets have the extra $10/T1000 chip and the extra $50/T5000 chip in there vs the $25/T2500?

A general rule of thumbs (like I explained in your other thread) is that denoms should jump 4-5x. As I also explained, the one exception most will note, is in the tourney setups between the 500 and 1k denoms. Otherwise, they all follow the 4-5x jump (for the most part).

SOME people prefer $20 instead of $25.

The more standard denom is $25, but for sure, there's nothing wrong with $20. $25 chips just give you more bang for your buck (and are more common).

500/1000/5000 is the casino norm so most follow that. There are a few custom set that are 500/2000 or 500/2500 as well.

I'd say one reason is that because cash games have consistent blinds - they use the same 'workhorse' chip. When tourney blinds go up the 'workhorse' chip changes every few levels so it's more useful to have the extra T1000 and T5000 chips in there to use.
 
The T1000 chip is one of my pet peeves because of its inefficiency. It gets cumbersome to me to have $500 and $1k chips in play at the same time.

Experience has shown players have less difficulty using the 1k chips when blinds are in the 1k-5k range. Apparently not everyone can count by 500, and making the mental equivaency of 20 hundred and 2000 is not easy for all.

If you're setting up your blind levels with cash denoms this issue goes away, as people seem to be comfortable using cash value chips in the $5-$25 range without needing a $10 chip.

This seems weird to a person with good number sense, but ask a person to make change without a cash register telling them what to do, and you quickly see number sense is not a universal trait.
 
The best approach depends on how you define "best"

Fewest chips required?
Most logical?
Least likely to confuse inexperienced players (and thus slow the game)?

For me, the last answer is the most important. For this reason I prefer $25 cash game chips over $20, and T1000 tournament chips over T2000/T2500.

And, I agree with Chicken Rob that good number sense is pretty uncommon, and it's lack is a head-scratcher for people with it.

I agree with Leonard, except with a small exception. I think $25s are preferred by me in games playing 1/2 and higher, but I can go either way with smaller stakes games.

In a .05/.10 game, $20s are convenient when people are re-buying for $20. And even total Noobs seem to be ok with $20 chips when there are fewer than 10 of them total on the table. When the chip become a workhorse, like 2/5 and up, I vastly prefer $25s.
