Here is a breakdown for a two table tournament, T100-base, 20k stacks, with 20x full rebuys. The total set is 650 chips which includes color up chips.

The most I'v hosted with this set is 16 players, 3 rebuys. I don't see using all 40 stacks in the near future but I wanted to make sure that I could should the situation arise.

Please excuse the color differences on the table i started it with excel on my work comp and then finished it at home using LibreOffice.
 
General consensus is that 10/6/6/2 is far from being optimum for a T100-base 20k starting stack. Either of these would be most preferred:

10/4/12/1
15/5/11/1

T20K stacks work best with more than ten T100s (but do not need very many T500 chips), and they require a lot of T1000 chips once the T100s are removed. Using T5000 chips for color-ups is fine.

Interesting. I've played about 6 or 7 tournaments with those stacks without any issues. We usually only use about 12-15 T1k chips per table to color up the T100s. I guess we haven't run into any issues because my group is not shy to raise preflop resulting in more bets using larger chips.

Also, I found my group enjoys having several barrels of chips in front of them.
 
Your levels seem a bit odd, since the jumps are not very uniform. Since your current tournaments are about 4.5 hours without breaks (16 players + 3 rebuys) I would do:

15 minute levels
100/100
100/200
100/300
200/400
300/600
Break
400/800
600/1200
800/1600
1100/2200
1500/3000
Break (CU 100s and 500s) (12 minute levels)
2K/4K
3K/6K
4K/8K
6K/12K
8K/16K (estimated EOT with 16 players/rebuys)
(Break to CU 1Ks optional)
10K/20K (estimated EOT with 20 players/rebuys)
15K/30K
20K/40K...

This should end at a similar time but have smoother blind increases.
